How do you repair spalling concrete on a ceiling overhead?

Spalling concrete on a parking garage or mechanical room ceiling is repaired by applying a structural patch material stiff enough to hold its own shape overhead — no forming, no shoring, nothing propped against the soffit while it cures. The material has a clay-like consistency that does not drip, sag or slump off the slab.
The harder part isn’t gravity. It’s making sure the repair still lets the concrete breathe.
Why is overhead patching treated as a different job?
Overhead patching is a different job because the material has to resist gravity for the whole cure, and because the underside of a slab is where corroding rebar shows up first. Concrete falling off a garage ceiling is the visible end of a process that started with water and road salt getting through the deck above.
Two things follow. The repair has to be structural rather than cosmetic, since something is usually wrong with the reinforcing steel behind it. And the material has to be specified for overhead work, because most patch mixes will simply fall off a soffit.
What is the build-up on an engineered overhead repair?
An engineered overhead concrete repair is a layered system, not a single patch. On a municipal pumping station ceiling in Toronto, the engineer specified this sequence across more than two thousand square feet:
- A corrosion-inhibiting treatment applied to the prepared concrete surface
- Adhesive over that
- Sika structural patch material, built between a quarter inch and an inch and a half deep depending on how much had spalled
- Woven fibreglass sheet across the entire ceiling, not just the patched areas
- Polyforce Plus over the fibreglass, bonding patched and unpatched surfaces into one plane and acting as the vapour barrier
- Polyurea as the final coat
The fibreglass going wall to wall rather than patch by patch is the detail worth noticing. It turns a set of individual repairs into one continuous reinforcement layer, and it means the finished ceiling behaves the same everywhere rather than having stiff spots where the patches are.
Polyurea also performs better with a vapour barrier under it, which Polyforce Plus provides. That’s why the order runs the way it does.
Why does concrete hydration matter in a ceiling repair?
Concrete hydration matters because concrete continues to hydrate long after it is poured, and moisture has to be able to move out through the slab for that to work. A cementitious structural patch system stays vapour permeable, so moisture keeps moving from the slab being repaired up through the patch on top of it.
Block that path with the wrong adhesive and two things go wrong at once. The concrete can’t work the way it was designed to, and the bond between the patch and the slab is compromised as well. It isn’t a trade-off between breathability and adhesion — seal the vapour path and you lose both.
This is the main reason a cementitious system is chosen over a higher-strength alternative on engineered overhead work. Strength isn’t the only variable.
How thin can an overhead patch be?
An overhead structural patch can be built as thin as a quarter inch, which is what makes most ceiling repairs possible at all. On that pumping station ceiling the patches ran from a quarter inch to an inch and a half.
Conventional patch material needs about two inches to have any strength, and chipping two inches out of the underside of a structural slab to fix a quarter inch of spalling is not a reasonable proposition — it’s more demolition than repair. There aren’t many alternatives to the corrosion-inhibiting structural patch route for an overhead repair of that depth. The relationship between patch thickness and what has to come out decides the whole scope.
The same principle applies in ordinary condo work. On a townhouse complex parking garage on Robinson Street in Oakville we opened the ceiling cracks to a depth of one inch and ran a continuous patch along the full length of the cold joint, using hydraulic cement, industrial-strength adhesive and a waterproofing membrane. On a mid-rise garage on Pharmacy Avenue the ceiling was patched at 5 mm alongside the floor, walls and ramp.
What does spalling on a garage ceiling actually mean for the building?
Spalling on a parking garage ceiling means water carrying chloride has already reached the reinforcing steel, and the steel is expanding as it corrodes and pushing the concrete cover off. The falling concrete is the last stage of the process, not the first.
That’s why the corrosion-inhibiting layer sits at the bottom of the build-up. Patching over corroding rebar without treating it puts a new surface on an active problem, and the new patch comes off the same way the old cover did — which is one of the reasons patch repairs fail within a winter or two.
If concrete is coming off a ceiling in your garage, the useful question isn’t how to make the ceiling look right. It’s how far the corrosion has gone and how the water is getting in above it, which usually means the deck, the joints, or a leak travelling well away from where the water actually enters.

Look up on your next garage walk, particularly under the drive lanes and near the deck joints. Rust staining, hairline map cracking, hollow-sounding areas and any exposed steel all mean the same thing: the cover is failing and the clock has started.

Where it is used, running it across the entire ceiling rather than only over the patches produces one continuous reinforcement layer instead of stiff patches in a softer field.
Can you paint or coat over a spalled ceiling instead of patching it?
Coating over spalled concrete without repairing it hides the symptom and does nothing about the corroding steel underneath, so the coating fails as the cover continues to break away. Any coating is the last layer of a system, applied after the loose material is removed, the steel treated and the profile rebuilt.
