How do you repair a concrete floor in a plant that runs 24/7?

Repairs in a plant that runs around the clock are built around the shutdown window, not the other way round. The scope, the materials, the crew size and the sequence all get chosen to fit an access period that was set by production planning weeks earlier and will not move.
That inverts the way most concrete repair is priced. In an empty building you decide what the repair needs and then work out how long it takes. In a live plant you are told how long you have, and the job is to design a repair that genuinely finishes inside it.
When does the work actually happen?
Wherever a gap exists. The biggest ones are statutory holidays — at one food-processing plant in south Etobicoke we have worked Christmas, which is one of only a couple of full shutdown days in the plant’s year, and Easter is the other typical window. Those days buy access to areas that are otherwise impossible.
The rest of the time the work fits into something smaller: a wash-down cycle, a changeover, one line down while the rest of the plant keeps running. A recent trench drain edge rebuild was arranged to run while the plant was washing around the tanks, which gave a five-day window with strict in-and-out times.
We have done the same thing on much tighter clocks. The air compressor room ramp at this plant was rebuilt inside a single day’s window with forklift traffic waiting on it, and the cold joint work under the pipes — over 220 linear feet, with a transformer moved, a line wrapped and pipes jacked to get at it — was done on Christmas Day.
Why does cure time decide the programme?
Because it is the one part of the schedule that cannot be compressed by adding people. Surfacing and coatings want at least 24 hours before anything drives on them, and that 24 hours has to sit inside the window.
So a five-day shutdown is four days of work and one day of waiting. Crews and sequencing get planned backwards from that. Every hour lost early in the week comes out of the cure at the end, which is exactly the wrong place for it to come from.
Our view is blunt on this: if a programme does not show cure as its own bar on the schedule, it has not been planned, it has been hoped. The consequence of getting it wrong is not a delay — it is a floor that goes back into service before it is ready and starts failing immediately.
What does working beside live production actually require?
Three things, all of which have to be set up before any tool is switched on.
Containment and dust control. Grinding and chipping run on HEPA-filtered vacuum extraction, with the work area contained. In a food plant the cleanliness requirement is absolute — there is no version of this where dust is dealt with afterwards.
Water management. These floors are wet all shift, and occasionally very wet. On one job a tank let go and flooded us out, after which we built temporary berms to redirect runoff to a different drain for the rest of the work. In a wet plant the question is never whether water arrives where you did not want it. It is what it runs into when it does.
Working conditions and access. The difficult repairs are under machinery, in confined spaces, next to equipment putting out steam, blow-off and hot water. Access is restricted by the plant’s own layout, not by anything a contractor can improve.
Why do most contractors turn this work down?
Because none of the difficulty is in the concrete. It is in everything around the concrete: the fixed clock with no overrun, the restricted access, the permanently wet substrate, the heat, and the requirement to leave the area clean enough for food production to restart on schedule.
Plants tell us this directly. At the plant above, other contractors were brought in to look at the drain edges and did not want them — they wanted the large, straightforward work instead. That is a reasonable commercial decision on their part, and it is also why the same handful of areas kept coming back to us until we became the contractor called for the problematic ones.

When can concrete repairs actually be done in a plant that never stops?
Usually inside a planned window rather than at a time that suits the contractor. Statutory holidays are the big ones — we have worked Christmas and Easter at plants where those are among the only shutdown days in the year. Otherwise the work fits into a wash-down or a changeover on one line while the rest of the plant keeps running.
How long a shutdown window is realistic for a floor repair?
It depends on depth. A 60-foot trench drain edge rebuilt down past a foot took a five-day window, Monday morning to Friday evening, plus one extra shift on the Saturday. Localised patching in occupied areas can be done in a single shift. The controlling factor is usually cure, not labour.
Does cure time come out of the shutdown window?
Yes, and this is the single most common planning mistake. Surfacing and coatings want at least 24 hours before traffic goes back on. A five-day window is four days of work and one day of waiting. Any programme that treats cure as something that happens after handover is going to put forklifts on green material.
How is dust controlled when grinding inside a live food plant?
With HEPA-filtered vacuum extraction on the grinding and chipping, plus containment of the work area. In a plant with production running nearby, the cleanliness requirement is absolute and the containment gets set up before any tool is switched on, not after the first complaint.
What happens if a tank discharges while you are working?

Why do some contractors refuse this kind of work?
Because the constraints are what make it hard, not the concrete. Restricted access, permanently wet substrate, steam and blow-off from adjacent equipment, a fixed clock and no room to overrun. Plants regularly tell us they tried other contractors who did not want the difficult areas and preferred the large, straightforward ones.
